Why duct replacement & redesign matters

There is a point where cleaning and sealing stop being worth it. Flex duct from the early nineties that has gone brittle, an attic system that has been rodent-damaged along most of its length, or a layout that was undersized on the day it was installed cannot be rescued with mastic. The single most common design fault we find in this area is an undersized return: one central grille trying to feed a system that needs roughly twice the return area, which shows up as high static pressure, a filter that bows visibly toward the blower, and equipment that is being strangled while everyone blames the thermostat. Replacement is the right answer less often than the industry likes to claim, but when it is right, redesigning the return matters more than the ductwork itself.

Benefits

What you get

Sized for the actual system

Trunks and branches are sized to the equipment and the room loads, rather than copying whatever was there before.

Return capacity corrected

Undersized returns are the most common design fault in local homes. Fixing that is often the single biggest performance gain available.

Properly supported runs

Flex is hung at the correct interval with the correct strap width so it holds its shape instead of sagging into restrictions.

Sealed as it is built

Every joint is sealed with mastic as the system goes in, so the new ductwork starts tight rather than needing a sealing visit later.

Insulated to current values

New runs in unconditioned attic space are insulated to current values, which matters a great deal in a 140-degree Sacramento attic.

An honest scope

We frequently recommend cleaning and sealing instead. We will tell you when replacement is not the right spend.

Warning signs

When to book duct replacement & redesign

  • Flex duct that is brittle, cracked or torn along its length
  • Extensive rodent damage through the attic or crawlspace runs
  • Duct that has been repaired repeatedly in the same places
  • A filter that visibly bows toward the blower when the system runs
  • High static pressure readings on an otherwise healthy system
  • Rooms that have never been comfortable since the house was built
  • Ductwork that is visibly undersized for the equipment installed
  • An added room served by a branch teed off an already-loaded run

Process

How we do it

Assess and measure

The existing layout is traced and measured, static pressure is recorded, and the returns are assessed against what the equipment needs.

Design the replacement

Trunk and branch sizes are worked out for the equipment and the rooms, with the return capacity corrected as part of the design.

Scope and fixed quote

You get the design, the materials and a fixed price in writing before anything is removed.

Remove the old system

The failed ductwork is removed and taken away rather than left in the attic, which is a common shortcut.

Install and seal as we go

New runs go in supported at the correct intervals, with every joint sealed with mastic during installation.

Balance and verify

Airflow is measured at each register, the system is balanced, and the final readings are documented for you.

Questions

Duct Replacement & Redesign FAQs

Do I actually need replacement, or just cleaning?

Most of the time, cleaning and sealing is the correct and much cheaper answer. Replacement is for duct that has genuinely failed or was badly designed. We will tell you which one you are looking at.

How long does a duct replacement take?

Most single-system homes take two to three days depending on attic access, the number of runs and whether the return needs reworking.

Can you fix the room that has never been comfortable?

That is usually a sizing, routing or return problem rather than an equipment problem, and it is exactly what a redesign addresses. We measure first so the fix is based on numbers.

Will you take the old ductwork away?

Yes. Old material is removed from the attic or crawlspace and disposed of. Leaving it in place is common practice and it is not something we do.
